    Long term I would worry about your bottle caps. I know the outside of them will rust after a week submerged in cooler water, not sure how the underside of the cap will react to constant beer exposure.

    Corny keg as air tank (somewhat OT?)

    Corny kegs are typically rated to 120-130psi, but you might want to consider an appropriate de-rating because of age. How do you plan to regulate the output pressure from the keg? I know none of my air tools take 120psi directly.

    Carbing 3 gal in 5 gal keg

    Not sure how the volume will affect things, but if you do over-carb it's easy to correct. Biggest concern is to make sure you purge the keg with CO2 before filling, 2 gallons of air could skunk a beer fast.

    To expand on that, a pinch of Potassium Metabisulfate in your brewing water is the easiest way to remove chlorine and chloromine from tap water. Just add it while heating your strike and sparge water and give it a stir.

    Every inch of volume in a 6 gallon better bottle is about 1/3 gallon. Racking a couple of times could have easily accounted for your loss. I usually do 5.5 gallons into primary and without a secondary step will get a full keg.

    Speidel fermenters are made from HDPE plastic, the same plastic as fermenting buckets. You shouldn't have any problems.

    Rejected Rental House Because of Homebrewing

    There's a lot of them out there. Every time I setup a booth at festivals and what not someone tries to tell me what I'm doing is illegal. I had one guy get so upset he alerted security (off duty cops). We had a good laugh with they stopped by the booth.
